Flash rust, explained
You wet blast a beam back to bright metal, come back after lunch, and it has gone orange. This is normal, it is usually cosmetic, and it is entirely manageable — but only if you understand the clock you are working against.
The short version
Flash rust is a light surface oxide that forms on freshly blasted bare steel exposed to moisture and air. It starts within an hour or two in Perth humidity. A rust inhibitor added at the rinse stage typically extends the safe coating window from hours to two or three days. Light flash rust (Grade L) is acceptable under most coating systems; moderate and heavy are not, and mean reblasting.
What flash rust actually is
Iron plus oxygen plus water equals iron oxide. That is rust, and it is the natural state steel wants to return to. Normally a coating, or the existing layer of rust and mill scale, slows the process down.
Blasting removes all of that in one hit and leaves chemically clean, highly reactive bare steel. Add water and the reaction starts immediately. What you get is a very thin, uniform orange-brown film — visually alarming, typically a few microns thick, and quite different from the flaking scale you blasted off.
Why blasting makes it worse
Two reasons, and both are consequences of doing the job properly.
The surface is clean. No coating, no oil, no oxide layer. Nothing between the iron and the atmosphere.
The surface area is enormous. A blasted surface has an anchor profile — thousands of microscopic peaks and valleys per square centimetre. That texture is what the coating grips, and it multiplies the real surface area available to react. A polished plate and a blasted plate of the same dimensions do not oxidise at the same rate.
How fast it happens
Faster than most people expect. In Perth conditions with no inhibitor:

Chloride contamination is the multiplier. Coastal and marine steel flash rusts noticeably faster than the same steel inland, which is why soluble salt testing matters on anything that has lived near the ocean.
The three grades
ISO 8501-4 grades flash rust in three levels, and coating datasheets reference them directly.
- Light (L) — small amounts of orange-brown discolouration, tightly adherent. Wiping with a clean cloth picks up little or no colour. Underlying profile still clearly visible.
- Medium (M) — a loosely adherent layer, evenly covering. A cloth comes away noticeably stained. Some loose particles.
- Heavy (H) — a thick, loose layer. Obvious deposits, visible loose rust, cloth heavily stained. The profile is obscured.
When it is acceptable
Most modern surface-tolerant coatings — particularly epoxy mastics and moisture-cured urethanes designed for maintenance work — explicitly permit Grade L flash rust. The datasheet will say so.
Grade M is accepted by some systems and not others. Grade H is never acceptable: the loose oxide becomes the weakest layer in the system, and the coating adheres to rust rather than to steel.
For domestic and light commercial work — a gate, a trailer, a ute tray going to a two-pack — light flash rust that wipes back with a scuff is a non-event. For a specified marine or industrial system, it is a hold point that fails inspection.
What inhibitors do
A rust inhibitor is added to the rinse water or applied immediately after blasting. It leaves a very thin passivating film on the steel that interrupts the oxidation reaction. We use one as standard on all wet steel work.
What it does: extends the practical coating window from hours to typically two to three days, sometimes longer in dry conditions.
What it does not do: prevent flash rust indefinitely, or make the surface immune to being rained on. And critically — not every coating tolerates every inhibitor. Some inhibitor residues interfere with adhesion, particularly under high-performance epoxies and zinc-rich primers. Always check the coating datasheet, and tell us at quote stage what is going on the steel so we can use a compatible product or none at all.
Managing the coating window
Sequencing beats chemistry. The reliable approach:
- Book the painter before the blaster. The coating window drives the schedule, not the other way around.
- Blast in sections on large jobs. Prepare only what can be coated the same day. A tank shell done in panels beats a whole shell blasted and then rained on.
- Start early. A morning blast gives an afternoon coating window in the same dry conditions.
- Watch the forecast. Blasting the day before rain, with no cover, is throwing the job away.
- Cover it if there is any delay. Sheeting is not a substitute for coating but it slows the process meaningfully.
- Do not blast on a Friday unless someone is coating on Saturday.
The dry blasting alternative
If the coating system genuinely cannot tolerate any flash rust — inorganic zinc primers being the classic case — the answer is not a better inhibitor, it is dry blasting. No water, no flash rust, and the steel stays dry until it is coated.

Removing it once it has formed
Depends on the grade and the specification.
Light — a scuff with an abrasive pad or a light sweep blast, then a solvent wipe. Under a surface-tolerant coating, often nothing at all.
Medium — a brush-off blast (Sa 1) or a thorough mechanical clean back to acceptable condition.
Heavy — reblast to the original specification. There is no shortcut, and painting over it will fail within a season.
None of this is exotic. It is a scheduling problem dressed up as a chemistry problem, and the fix is almost always to have the coating ready before the blasting starts.

Is flash rust a problem?
Usually not, if it is light and you coat within the window. Light flash rust (Grade L to ISO 8501-4) is explicitly permitted by most surface-tolerant epoxy and urethane systems. Heavy flash rust is a real problem and means reblasting, because the coating would be adhering to loose oxide rather than steel.
How long before wet-blasted steel starts to rust?
In typical Perth conditions, one to two hours without an inhibitor. On a humid coastal day it can be under an hour. With a rust inhibitor applied at the rinse stage, the practical coating window extends to two or three days.
Does a rust inhibitor stop flash rust completely?
No. It slows the reaction significantly by leaving a thin passivating film, extending the window from hours to days. It does not make the steel permanently stable, and some inhibitor residues are incompatible with high-performance epoxies and zinc primers — always check the coating datasheet.
Can you blast without any risk of flash rust?
Yes, by blasting dry. No water means no flash rust, which is why inorganic zinc primers and some tank lining systems require a dry process. We run both wet and dry setups and choose based on the coating specification.
Can I paint straight over light flash rust?
Under a surface-tolerant coating that explicitly permits Grade L, yes. Under a specified marine or industrial system, check the datasheet — many require the surface to be free of any flash rust, and painting over it voids the warranty.
